Where do I find this chap? I've only played this game twice. So far I've picked up Morte, Dak'kon, Ignus, Annah, Fall-From-Grace and Nordom (though not all together!). Where do I find Vhailor(?)?

He is in the prison under Curst

After you have freed the deva Trias and go to the portal out of it - He is on the other side of the portal (not through the portal - but in the room that lies behind the door that was there before the portal appeared)

Dammit! i was wondering when Vhailor would show up.......looks like i completely overlooked him. i'm already in Carceri. and i don't know when i'll be playing Torment through again....not for a long time (i'm piecing together a brand new PC that can run the sh*t out of NWN).....oh well, my party in Torment right now rules anyway.

I wouldn't recommend Vhailor if your the Chaotic type. If you do go for him then ditch either Ignus or Morte.

I usually play with a party of 5(more xp):
-Me(Either fighter or mage)
-Morte (gotta love him)
-Dak'kon (His teachings are good for some extra xp and spells)
-Annah (Too cute to leave behind)
-Grace (Only char with healing spells)

I never take Ignus and never managed to locate Vhailor(I asume he is in undersigil?)

No, he is underneath Curst when you go look for Trias. It is best to have Morte, Dakkon, Annah and Grace, because these four are important to the storyline. Ignus, Nordom and Vhailor are less so.
